In this video, we go through the step-by-step process of replacing the EGR Cooler Bypass Flap Housing and EGR valve assembly on a transverse Mercedes-Benz OM651 2.1 CDI diesel engine (GLA / A-Class / CLA / B-Class).

Common symptoms of a failing EGR cooler bypass or EGR valve include check engine lights (EML), limp mode, EGR flow/flap position codes (such as P0401, P245B), loss of power, or vacuum actuator failure.

???? STEP-BY-STEP INSTRUCTIONS:

1. PREPARATION:
• Disconnect the vehicle battery.
• Allow the engine to cool completely.
• Drain or clamp off coolant hoses leading to the EGR cooler assembly to avoid excessive coolant spillage.

2. ACCESS & DISASSEMBLY:
• Remove engine covers and air intake ducting to clear access to the front of the intake manifold.
• Cover open intake ports with clean shop towels to prevent debris/hardware from falling into the engine.
• Unplug electrical connectors from the electronic EGR valve and vacuum solenoid lines.
• Disconnect the vacuum line from the EGR cooler bypass actuator.

3. REMOVING THE EGR ASSEMBLY:
• Unbolt the EGR cooler support brackets and coolant pipe fittings.
• Undo the Torx/E-Torx mounting bolts securing the EGR mixing pipe and bypass housing to the intake runner.
• Carefully separate the cooler matrix, bypass flap housing, and electronic valve assembly from the engine bay.

4. COMPONENT SWAP & INSPECTION:
• If replacing only the vacuum bypass flap housing, unbolt it from the stainless steel cooler matrix.
• Check the new bypass flap mechanism by hand to ensure smooth, unhindered movement without binding.
• Clean all carbon buildup from mating surfaces and metal pipe passages using intake/carb cleaner.

5. REASSEMBLY:
• Always fit brand-new metal embossed gaskets and rubber O-rings.
• Reassemble the bypass housing to the cooler body and torque mounting bolts evenly to spec.
• Reinstall the full assembly back onto the engine block and intake manifold.
• Reconnect coolant lines, vacuum hoses, and electrical plugs.

6. FINAL CHECKS:
• Refill and bleed the cooling system.
• Reconnect the battery, clear any stored DTC fault codes with a diagnostic scanner, and perform an EGR adaptation reset if required.
• Road test and check for coolant leaks or pending fault codes.
